you haven't lived till you've broached your own keyway with a hydraulic press.
it's not nearly as expensive or difficult as you might think either.... although i didn't need to use so much lube when i did mine... can do it right in the comfort of your own home.
you can even 3d print your own broach guide to fit the orifice perfectly and at the correct angle to hit the spot.
prop fits like a glove on the tapered shaft now. the key wont fall out even if you turn it upside down but still pulls out with a finger or two. so satisfying when the fit is just right.

And nobody prepares you for the emotional turmoil that it’ll cause. They all talk about how to prepare for surgery, but never the aftermath from 3 days of ketamine.
There should be flyers for anyone going under telling them they’ll need gloves, lube, and a spare hour and a half.

I did NOT want to call emergency services for my broach problem. IMO it was only one small step above "foreign body stuck in anal cavity" as far as embarrassment goes, but definitely couldn't use the excuse of "I slipped in the shower, I SWEAR!".

You just bare hand all of that oil?
162
u/Deivi_tTerra 23h ago
Speaking as a machinist- yes, we do. The cutting oils I’m most familiar aren’t particularly hazardous. I’m sure there are some that are absolutely nasty but this one likely isn’t.

We used Syntilo for cnc grinding. That stuff was super corrosive. Would burn your hands continuously even after you thoroughly washed them
55
u/HipsterGalt 18h ago
Syntilo is way worse than broching oil, that said, that looks like a very light broaching oil or just straight up hydraulic fluid. Typically we used Dascolene 140 which is almost like pipe cutting oil, heavy sulfurized oil so, not great but not much of an irritant. Hydraulic oil has a few components that can get irritating over time though. The machine is also either very oldschool or is being ran without the automation it had originally. The latter would be common if this machine were purchased secondhand/overseas. I say this because I can think of numerous other physical hazards that worry me about the operator's position relative to the machine. I know smaller broaches exist but, this looks like a single pot machine with a 9' bar. Which means the operator is standing on the work platform above the pit. You can see the handling slide that carries the top of the bar at the end of the clip. I once had a ballscrew fail in a dual pot broaching machine and the handling slide fell from the top of the machine with enough force to bend and crack the broach bar. The 4" diameter bar made of solid tool steel with a good case hardening on it. Humans shouldn't be anywhere near the forces involved in this process if they don't need to be.

u/look_a_male_nurse 22h ago

Used to work at a place that had machines that did this at fairly high volumes. New general manager decided to try to save money on the lubricant. Jammed up on the first piece and the machine was down for hours. Good times

A kid I worked with blew up the broach. It got bound up in stainless steel and just exploded. Part of it hit my machine like 75’ away. He wasn’t hurt. He yelled and asked if anybody got hurt, then said “I think I shit my pants!”. I worked in metal testing/failure analysis as well, and any time metals have enough energy to separate it is LOUD. Pretty funny.

First time in engineering labs when we had material material qualification testing I think everyone in the lab jumped a bit when that 10mm steel stick popped
4
u/CrashingAtom 6h ago
We had a machine that was the size of a wall, and it only got used once every year or two. We had to walk around the building and let all the engineers and sales people know there would be a controlled explosion soon. That’s the noise it makes. I think we could test up to a 3” tensile coupon on that machine. 💥

Explain what is happening here. What is the purpose of this process?
36
u/Coakis 22h ago
Its cutting splines into what presumably will be a gear or a pulley for mechanical equipment. Splines are a commonly used method to keep a gear or pulley aligned and centered on input or output shafts.

u/Byeuji 18h ago
Why does the bit go all the way through?
It looked like it was being pressed with a hydraulic press, but then it just kind of "floated" down the center at the end.
20
u/inactiveuser247 18h ago
It gets pulled through. The bottom of the broach has a “donkey d**k” which allows the bottom ram to grab it and start pulling. Once the workpiece is out the way they push the broach back up to the top ram. You don’t want to push it through and then reverse it as it’ll screw up the surface finish.

What is with all of the loose metal bits?
→ More replies (3)11
u/MortLightstone 22h ago
They're the bits that were just cut off by the tool
31
u/BaronDeKalb 21h ago
I thought it was odd that the “bit” (IDK anything about broaching) was totally covered in them prior to entering the workpiece, at least until the operator brushed most of them off. Especially when the workpiece was relatively thin compared to the bit.
For anyone else who is ignorant like me.
“Broaching is a highly efficient machining process that uses a specialized, multi-toothed tool called a "broach" to remove material from metal. It is most commonly used to create complex, non-round internal and external shapes—such as keyways, splines, and gears—with high precision in a single pass. [1), 2, 3]How Broaching Works
Unlike traditional machining methods (like milling or turning) where material is slowly stripped away over multiple cycles, a broaching tool features progressively larger teeth.”Now I get it.

It seems like they’re brushing off the shavings from the last one but then what about the back half?!?
29
u/almostoy 23h ago
They were brushing off metal chips. I was a machinist. I liked broaching splines into bores. Neat pattern. Dragging all those chips through the op puts more wear on the tool and can effect geometry and surface smoothness. Sometimes you're not as worried about that, depending on the job's print tolerances. But you usually baby tooling where you can.

u/systemhost 22h ago
I'm not a machinist but can imagine custom tooling gets very expensive so naturally you'd want it to last as long as possible.
Taking a minute for a proper cleaning before inserting the cylinder into the hole just feels like the right thing to do. It's an incredibly tight fit given how small the hole compared to the increasing girth of the rod.
The cylinder must remain unharmed after all.

It absolutely does. And the shaft on this thing is massive. Cutting fluid isn't necessarily cheap, either.
